As to very famous singers, one is the Wagnerian tenor Ben Heppner who sang chorus with the opera company in Canada (Canadian Opera Company?).
I've read of others, though the names escape me. There have been posts on this topic to the Opera list, and perhaps some creative searching in the Opera-L archives would turn them up for you ("opera chorus" plus "singer", perhaps?) <http://listserv.cuny.edu/archives/opera-l.html>
